I've seen a 120 gallon filled with freshwater ocellaris at a LFS. This was almost 5 years ago. I don't know how the fish fared long term.

I had some Hagen powerheads with a big gaping inlet hole. I used a bio-ball which made a pretty good stariner. Good luck with your fish.

Dan gave me the "vegetable oil" advice quite a while ago <keep your jokes to yourselves ;)> and it worked like a charm. Considering it's made of vegetables and edible, I quickly got over my concern about trace amounts entering my tank.

Be generous when making your hole, if that's all that's that keeping your entire tank from draining into your sump. Algae growth, a piece of nori, a snail, etc... can plug it just enough to cause it to fail when you actually need it months down the road. I would also test it regularly for this...

I would just start with new sand, you can seed it with a couple handfulls from your existing sand bed.
